Ductwork is the hidden half of a forced air heating and cooling system. The furnace, air handler or heat pump creates conditioned air, but the ducts carry it to each room and bring it back. Undersized, leaky, crushed or poorly laid out ducts cause hot and cold rooms, noisy registers, high energy bills and equipment that wears out early.

We design and install new duct systems and replace failing ones in homes and light commercial buildings across Thurmont, MD, working from a room by room load calculation so each space receives the airflow it needs.

How duct design affects comfort and equipment

Every room has a different heating and cooling requirement based on its size, windows, exterior walls and location in the building. A duct system should deliver airflow to each room in proportion to that requirement. When ducts are laid out by rule of thumb, some rooms get too much air and others too little, producing the familiar complaint of a bedroom that is always cold in winter and hot in summer.

Equipment needs a specific airflow to operate correctly. Air conditioners and heat pumps rely on air moving across the indoor coil to absorb heat; furnaces rely on it to carry heat away from the heat exchanger. Ducts that are too small or restrictive raise the static pressure the blower must work against, reducing airflow. Low airflow causes frozen coils, overheated heat exchangers, noisy operation and higher electricity use.

Return air is as important as supply. Many older homes have a single central return, which works when interior doors are open but fails when bedroom doors are closed. Air delivered to a closed room has no easy way back, pressurizing the room, reducing its airflow and pushing conditioned air out through gaps in the building shell.

Good design addresses all of these: sizing supply and return ducts for the airflow each room needs, keeping total static pressure within the equipment's rating, providing return paths from closed rooms and selecting registers that distribute air evenly without noise or drafts.

Our duct design process

Design begins with a load calculation that assigns heating and cooling requirements to each room. From those loads we determine the airflow each room needs. We then lay out a duct system from the equipment location to each room, choosing trunk and branch sizes based on airflow, allowable friction loss and the fittings along each run.

Fittings matter more than straight duct. Sharp elbows, abrupt transitions and poorly made takeoffs add significant resistance. We use smooth radius elbows, properly sized takeoffs and gradual transitions to keep resistance low, which lets smaller or quieter equipment deliver the needed airflow.

Duct material is selected for the application. Rigid sheet metal is durable and smooth, offering low resistance and long life. Flexible duct is convenient for short branch connections but must be fully stretched, supported and kept short, since sagging or compressed flex duct dramatically reduces airflow. We avoid long, kinked flex runs, which are a common source of weak airflow in existing homes.

Register and grille selection completes the design. Supply registers are chosen for throw and spread appropriate to each room, and return grilles are sized for low velocity so they operate quietly. Balancing dampers on branch runs allow fine adjustment after installation.

Installation quality: sealing, insulation and support

Leaky ducts waste energy and can affect indoor air quality. Leaks on the supply side dump conditioned air into attics, crawl spaces and wall cavities. Leaks on the return side pull in dusty, humid or contaminated air. Every joint and seam in the systems we install is sealed with mastic or approved foil tape, not the cloth duct tape that fails over time.

Ducts in unconditioned spaces such as attics, crawl spaces and garages are insulated to the level required by code or higher. In summer an attic can far exceed outdoor temperatures, and uninsulated ducts there lose much of their cooling capacity before air reaches the rooms. Insulation also prevents condensation on cold supply ducts in humid spaces.

Proper support keeps ducts straight and sealed. Metal ducts are hung with straps at regular intervals; flexible ducts are supported so they do not sag. Connections at the equipment use flexible connectors where appropriate to reduce noise and vibration transmission.

After installation, we measure static pressure and, where practical, airflow at registers, and adjust balancing dampers so each room receives its designed share. Duct leakage testing can be performed when required by code or requested, providing a measured result of the system's tightness.

When ductwork should be replaced

Many duct problems can be corrected with targeted repairs: reconnecting a detached run, replacing a crushed section, adding a return or sealing leaky joints. We favor these repairs when the existing system is basically sound.

Replacement becomes the better choice when ducts are badly deteriorated, such as corroded metal, collapsed or brittle flex duct, or insulation that has degraded. It also makes sense when the system was poorly designed from the start and cannot deliver adequate airflow without major reconfiguration, or when ducts contain materials of concern that should be handled by specialists.

Equipment replacement is often the ideal time to replace ducts. New high efficiency and variable speed equipment performs as rated only with adequate airflow, and connecting it to restrictive or leaky ducts wastes much of the investment. Designing the ducts and equipment together produces the best result.

Renovations and additions create opportunities as well. When walls and ceilings are open, ducts can be rerouted, returns added and runs extended with minimal disruption. We can work alongside your general contractor to coordinate duct installation with other trades.

Signs your ductwork needs attention

These symptoms often trace back to duct design or condition.

  • Rooms that never get comfortable

Persistent hot or cold rooms indicate uneven airflow distribution.

  • Whistling or roaring registers

Noise often means ducts or registers are undersized for the airflow.

  • Dust near registers

Dust streaks or heavy dust can indicate leaky return ducts pulling in debris.

  • High bills with new equipment

New equipment connected to leaky or restrictive ducts often underperforms.

  • Visible damage in attic or crawl space

Crushed, disconnected or deteriorated ducts need repair or replacement.

How we install or replace ductwork

  1. Inspect and measure

Existing ducts, static pressure and airflow are inspected and recorded.

  2. Room by room design

Loads determine airflow for each room, guiding duct sizes and layout.

  3. Proposal with fixed price

You receive a written scope and fixed price for repair or replacement.

  4. Install, seal and insulate

Ducts are installed, sealed with mastic, insulated and properly supported.

  5. Balance and verify

Static pressure and airflow are measured and dampers are adjusted.

Common questions about ductwork install & replace

How long does ductwork last?

Sheet metal ducts can last many decades if protected from moisture and damage. Flexible duct typically has a shorter service life, especially in hot attics where its outer jacket and insulation can degrade. Condition matters more than age.

Can you replace ducts without opening walls?

Often ducts in attics, basements and crawl spaces can be replaced without disturbing finished walls. Runs inside walls are more difficult. We plan routes to minimize disruption and explain any openings needed before work starts.

Should I use flex duct or metal duct?

Rigid metal duct offers lower resistance and longer life. Flexible duct is convenient for short branch connections if installed fully stretched and supported. We typically use metal for trunks and main runs, with limited flex where appropriate.

Will new ducts make my system quieter?

Properly sized ducts and registers reduce air velocity, which lowers whistling and rushing sounds. Flexible connectors at the equipment reduce vibration noise.

Do new ducts need to be tested?

Some codes require duct leakage testing for new installations or major replacements. Even when not required, we measure static pressure and airflow to confirm the system performs as designed.
